Just a thought: I've made clock hands from 1/64, or 1/32 plywood. I purchased it from hobby shops that have model airplane supplies. If necessary, I make a small diameter hub and glue it to a hand.

There are many possible causes: The bit may have come loose. The collet may be not clean. The bit may be extended too far out of the collet. The wood may not be clamped down securely. Usually heat is caused if you're not making chips...The feed rate is too slow. If the feed is too slow you're making dust, which does not remove heat. Or, the bit speed is too fast...same result, dust instead of chips. Your boxes don't seem to show burning, so I'm not sure what is causing the bits t...

First step: Stop pulling out your hair! It sounds like you have tried some good problem identifying methods so far. Second: Try a different direction of cut. Try less depth of cut per pass. Post your settings. Or, Post your crv file. Or, Post a picture of the defective project. Sometimes it's easier...

My first thought is that if it's been working well for the past 8 years and just broke down, the Porter cable 890 8902 might be a good one to to use as a replacement. Other thoughts: Spindles are really a good way to go and are made for extended run times and are quiet, but you need to add component...

I'm not sure if pvc would be strong enough for this project. It seems to be lightweight. Just be careful when trying the feather boards. The cutting board that I used was made from a tougher plastic. Probably HDPE.
